Corrosion Protection: The Repair Failure You Will Not See for Three Years
Short answer: every welded, sanded or drilled repair destroys part of the factory rust protection; that is intended. The only question is whether it was deliberately rebuilt: weld-through primer at the joints, epoxy over bare metal, seam sealer to the factory profile, cavity wax in every opened box section. Skipped, the car rusts from the inside out and surfaces around year three, after the warranties. You cannot inspect it afterwards, so ask before the work, and read the invoice for those materials as line items.
A new car body is not steel. It is steel wrapped in a corrosion system built in a factory under conditions a body shop cannot reproduce: the shell is dipped in electrodeposition primer, e-coat, so that every surface including the insides of box sections and the overlaps between panels gets a bonded, uniform film. Seam sealers go on top. Cavity wax goes into the closed sections. Then colour and clear.
Collision repair destroys parts of that system on purpose. You cannot weld through e-coat, and you cannot sand a panel flat without cutting through it. The question is never whether the corrosion protection was damaged. It was. The question is whether it was rebuilt.
This is the failure mode with the longest delay between cause and symptom, which is exactly why it gets skipped.
What actually gets destroyed
Heat. Welding burns off e-coat, zinc coating and any primer for some distance around the weld, on both sides of the panel, including the side nobody can see once the car is together.
Abrasion. Sanding a repair area flat removes the coating down to bare metal at the centre of the repair. That is intended. What matters is what goes back on it.
Penetration. Drilling for plug welds, removing spot welds, or cutting a panel at a factory seam opens the inside of a box section that was sealed at the factory and is now bare, enclosed, and impossible to inspect.
Displacement. Replacing a panel removes the factory seam sealer along its flanges. Structural adhesive and sealer are not cosmetic; they are part of both the corrosion barrier and, on many modern joints, the structural bond.
What restoring it looks like
Four things, and a shop that does them will tell you so:
Weld-through primer, applied to the mating surfaces before the panels are joined, so the area under the weld is not bare steel sitting against bare steel.
Epoxy or e-coat replacement primer over bare metal after the repair area is prepared. This is the layer that replaces what the factory dipped on, and it is not the same product as a high-build filler primer used to level a surface.
Seam sealer reapplied to match the factory pattern. Manufacturers publish what the seam should look like, because seam sealer that is merely present but shaped wrongly can trap water instead of shedding it.
Cavity wax injected into any box section that was opened, welded, or drilled. This is the one most often missed, because it goes where nobody will ever look, which is also precisely where rust starts.
Why it fails from the inside
Rust that appears on a repaired panel three years later almost never started on the surface you are looking at. It started on the back of the panel or inside the rail, where bare metal was left after welding and no wax was injected. It works outward, and by the time it lifts the paint the metal underneath is already gone.
This is why a repair can look flawless at delivery and at the one-year mark, and be visibly failing at three. It is also why corrosion problems tend to surface after the shop's workmanship warranty has expired, and after the paint warranty, which typically covers the finish, not the metal beneath it.
Aluminium and mixed materials make it worse
Modern bodies mix steel grades, aluminium and sometimes composites in the same structure. Where dissimilar metals touch in the presence of moisture you get galvanic corrosion, which is faster and more aggressive than ordinary rust, and it is caused by the repair itself if the isolation between the two materials is not restored.
Manufacturers specify isolators, particular fasteners, and separate tooling for aluminium work, dedicated sanding media and a separate work area, because steel dust embedded in an aluminium panel starts corrosion on its own. A shop that repairs aluminium with the same tools it uses on steel is creating the problem it was paid to fix.
What governs it, and where to look
The vehicle manufacturer's repair procedures specify the corrosion protection for that model: which primer, where sealer goes and in what profile, which cavities need wax, and how dissimilar materials must be isolated. Paint and coating manufacturers publish technical data sheets for their own products. Neither is ours to reproduce here, both change, and a shop working to current documents is the point.

How to tell whether it was done
You cannot inspect it after the fact; that is the whole problem. So ask before the work, and read the paperwork after:
- "Will the repair open any closed sections, and will they be cavity-waxed?" A shop that does this routinely answers immediately.
- "What do you use for weld-through primer and bare-metal epoxy?" You are listening for product names, not reassurance.
- "Is seam sealer being reapplied to the manufacturer's profile?"
- Check the final invoice. Corrosion protection materials and the labour to apply them are line items. If nothing on the estimate mentions primer, sealer or cavity wax on a repair that involved welding or panel replacement, ask why before you pay.
An estimate that omits corrosion protection on a structural repair is not necessarily dishonest; it may simply reflect what the insurer's estimating system generated. But it is the single easiest thing to leave out, the cheapest to skip, and the last thing you will find out about.
